What Is a Self-Powered LED Mining Trailing Cable?
A self-powered LED mining trailing cable is a medium-voltage power cable with integrated red LED illumination that harvests its own operating energy directly from the cable’s three-phase current—without any external inverter, DC power supply, or additional wiring. When the cable is energized and current flows through the power conductors, the embedded LED strip automatically lights up, making the entire cable route visible in darkness, dust, blizzards, and low-visibility conditions. When the cable is de-energized, the LEDs switch off. No switches, no controllers, no maintenance.
FeiChun’s TENAX-SAS (N)TSCGEWOEU-LED series is the world’s first and only commercially available self-powered LED trailing cable family certified to DIN VDE 0250-813, the German standard governing cables for open-cast and underground mining. The technology at the heart of this breakthrough is FC-EMH™ (FeiChun Electromagnetic Harvesting) — a proprietary electromagnetic induction pickup module that converts the cable’s own magnetic field into regulated DC power for the LED strip. This article provides a complete technical explanation of how this technology works, what makes it superior to every existing cable visibility system, and how mining operations worldwide can benefit from it.
Key Takeaway
Self-powered LED mining cable = the cable powers its own lights. No inverter box. No external wiring. No maintenance. Just connect and energize. The red glow tells you instantly where the cable is and whether it’s live. This is the future of trailing cable safety in open-pit mining.
The Problem: Why Traditional Cable Visibility Systems Fail in Mining
In open-pit mining, trailing cables are the lifelines of electric rope shovels, draglines, and bucket-wheel excavators. These cables supply three-phase medium-voltage power (typically 6 kV to 25 kV) from fixed substations to mobile mining equipment. The cables stretch across the mine floor for hundreds of meters, often draped across haul roads, dragged through rock piles, and looped around shovel benches. Operators of haul trucks, dozers, graders, and other mobile equipment must know exactly where these cables are at all times—because driving over a live 25 kV cable creates catastrophic equipment damage, production downtime, and serious safety hazards.
The mining industry has tried several solutions to make trailing cables visible, and every one of them has significant drawbacks that FeiChun’s self-powered LED technology eliminates entirely.
Electroluminescent (EL) String Systems — Expensive and Fragile
EL-string systems embed thin electroluminescent wires into the cable jacket. These wires produce a faint glow when stimulated by high-frequency AC voltage, typically between 400 Hz and 2,000 Hz at 50–200 V. The problem is that EL strips cannot generate this voltage on their own—they require a dedicated external AC-to-DC inverter, typically weighing 50+ kg, costing USD 2,000–5,000, and requiring weatherproof enclosure installation, dedicated control panel wiring, and continuous power supply. Inverters fail frequently in mining environments due to dust ingress, vibration, and thermal stress. In Arctic conditions below −20 °C, the inverter electronics fail entirely, leaving operators blind to cable position during the exact season when visibility matters most. EL strips themselves degrade through electrolyte degradation, requiring full replacement every 2–3 years. The total cost of ownership for an EL-string system over a 10-year equipment life can exceed USD 10,000–15,000 per cable circuit.
Passive Reflective Tape — Useless Without Direct Light
Reflective tape strips bonded to the cable jacket are the cheapest option, but they are functionally useless without a direct light source aimed at the cable. In dust storms, blizzards, heavy rain, or simply at night without dedicated lighting, reflective tape provides zero visibility. Furthermore, reflective tape peels off within months in mining conditions due to abrasion, oil contamination, and UV degradation. The tape offers no indication of whether the cable is energized, providing no safety benefit for isolation or LOTO (Lock-Out/Tag-Out) procedures.
Painted Cable Markings — Short-Lived and Non-Illuminating
Some operations paint fluorescent markings on cable sheaths. Paint wears off within weeks under mining abrasion. It provides no night visibility. It provides no energization indication. It is fundamentally inadequate for the purpose.
FeiChun’s self-powered LED trailing cable solves every one of these problems simultaneously. No inverter. No external power. No peeling tape. No fading paint. Instead: continuous red illumination powered by the cable itself, visible at 50+ meters in clear conditions, functional at −50 °C, maintenance-free for the life of the cable, and serving as an automatic live-cable indicator for safety personnel.
FC-EMH™ Electromagnetic Induction Harvesting — How It Works
The FC-EMH™ (FeiChun Electromagnetic Harvesting) module is the core invention that makes self-powered LED mining cables possible. Understanding how it works requires understanding a fundamental principle of physics: Faraday’s law of electromagnetic induction.
The Physical Principle
When alternating current flows through a conductor, it generates a magnetic field around that conductor. In a three-phase mining cable carrying 105 to 660 amps (depending on conductor size), this magnetic field is strong and continuously alternating at the power frequency (50 Hz or 60 Hz). If you place a coil of wire within this magnetic field, the changing field induces a voltage across the coil’s terminals—without any physical electrical connection between the coil and the power conductor. This is the same principle used in electrical transformers worldwide, and it is the basis of the FC-EMH™ system.
The FC-EMH™ Implementation
At the geometric center of every TENAX-SAS LED cable sits an aramid rope central support element—a standard feature in mining trailing cables, providing tensile strength during reeling. FeiChun winds a precision induction pickup coil directly around this existing aramid core. The coil sits at the center of the three-phase conductor arrangement, where it is immersed in the combined magnetic field generated by all three power conductors.
When the cable is energized and current flows, the pickup coil harvests electromagnetic energy from this field and generates a raw AC voltage. This voltage is proportional to the current flowing through the cable—higher load current produces more harvested energy, ensuring the LED system operates most brightly precisely when the equipment is working hardest and cable awareness is most critical. Crucially, the pickup coil has zero physical electrical connection to the 6–25 kV power conductors. The FC-EMH™ module is galvanically isolated from the high-voltage system through multiple layers of EPR insulation and semi-conductive screening. This isolation is mandatory for worker safety and equipment protection.
The raw harvested voltage then passes through FeiChun’s FC-SPM™ four-layer power conditioning system (described in detail in the next section) before being delivered as clean, regulated 12 V or 24 V DC to the integrated LED strip.
Engineering Insight
The FC-EMH™ pickup coil adds negligible weight and zero diameter increase to the cable because it winds around the existing aramid center support. The cable’s external mechanical dimensions, bending behavior, and reel compatibility remain identical to non-LED variants. This is what makes the system a true plug-and-play drop-in replacement.
FC-SPM™ Four-Layer Surge Protection & Power Conditioning
Mining electrical environments are among the harshest on Earth for sensitive electronics. Motor inrush currents, fault transients, lightning-induced surges, and voltage spikes from switching operations create a hostile electromagnetic environment that destroys unprotected components in hours. The FC-EMH™ pickup coil produces raw voltage that reflects all of these transients. To convert this raw energy into stable, clean LED power, FeiChun developed the FC-SPM™ (Surge Protection Module) — a four-layer power conditioning circuit engineered specifically for mining conditions.
Layer 1 — Magnetic Saturation Capacitor: A high-capacitance energy storage component that absorbs and smooths the raw induction voltage. This layer prevents LED flickering caused by normal AC ripple and load variation. The capacitor charges continuously and provides energy buffering during brief current dips, ensuring the LED illumination remains steady and consistent.
Layer 2 — TVS (Transient Voltage Suppression) Diodes: High-speed semiconductor devices that clamp voltage spikes with picosecond response times. When a shovel motor starts (producing massive inrush current) or a fault occurs on the power system, the TVS diodes instantly absorb the resulting voltage transient before it can reach downstream components. Without this protection, voltage spikes would destroy the LED strip and regulator circuits within days of installation.
Layer 3 — Zener Regulator & LDO (Low-Dropout) Voltage Regulators: These components convert the buffered and spike-protected voltage into precisely regulated 12 V or 24 V DC output. The critical differentiator in FeiChun’s implementation is component selection: standard commercial regulators are rated to −40 °C at best, and most are only rated to 0 °C. FeiChun sources specialized industrial-grade Zener diodes and LDO regulators rated to −60 °C, ensuring stable voltage output in the most extreme Arctic conditions. This cold-rated component selection is significantly more expensive than off-the-shelf alternatives, but it is the reason FeiChun can guarantee LED activation at −50 °C while competitors cannot.
Layer 4 — PTC (Positive Temperature Coefficient) Resettable Fuse: A passive self-resetting overcurrent protection device. If a short-circuit or overcurrent condition occurs in the LED circuit, the PTC fuse automatically disconnects the power path. Once the fault clears and the device cools, it automatically resets and restores power. Unlike traditional fuses that must be physically replaced (impossible inside a sealed cable), the PTC fuse enables truly maintenance-free operation for the life of the cable.
Why This Matters
The FC-SPM™ four-layer architecture is the reason TENAX-SAS LED operates reliably for years in conditions that destroy competing LED systems in weeks. Each layer addresses a specific failure mode unique to mining environments. No competitor offers this level of integrated surge protection inside a trailing cable.
Cable Construction: From Core to Translucent Outer Sheath
The TENAX-SAS LED cable follows standard DIN VDE 0250-813 mining cable architecture, ensuring full mechanical compatibility with existing reeling equipment, connectors, and installation practices. The LED and harvesting components integrate into the cable structure without altering its external profile.
Layer-by-Layer Construction
Aramid Rope Central Support + FC-EMH™ Pickup Coil: The innermost element is a high-tensile aramid rope that resists the pulling forces experienced during reeling and trailing operations. The FC-EMH™ induction pickup coil is wound directly around this support element, harvesting electromagnetic energy from the surrounding power conductors.
Three-Phase Power Conductors: Three main power conductors arranged symmetrically around the center support. Each conductor consists of finely stranded Class 5 tinned electrolytic copper for maximum flexibility and corrosion resistance. The tinning is essential for wet mining environments where copper oxidation would degrade conductor performance over time.
Semi-Conductive EPR Screens (Inner & Outer): Each power conductor is wrapped with inner and outer semi-conductive EPR (Ethylene Propylene Rubber) layers. These screens equalize the electrical field gradient at the conductor-insulation interface, preventing corona discharge that would erode the insulation over time. FeiChun uses CCV (Catenary Continuous Vulcanization) triple-extrusion to apply the inner semi-con, EPR insulation, and outer semi-con simultaneously, ensuring absolute zero air voids at every interface.
EPR Insulation (Compound 3GI3): The primary electrical insulation rated to the cable’s full voltage class (up to 25 kV plus 36 kV test voltage). EPR rubber is the global standard for MV mining cables due to its flexibility, moisture resistance, and compatibility with oil-contaminated environments.
Pilot Conductor: A dedicated Class 5 tinned copper pilot conductor runs alongside the power conductors, providing an earthing path and forward-compatible control channel for future remote monitoring systems.
Inner Sheath (Compound 5GM3): An EPR rubber inner sheath provides mechanical separation between the high-voltage core and the outer cable layers. This sheath is the galvanic isolation barrier that separates the FC-EMH™ module from the 6–25 kV power system, ensuring complete electrical safety.
LED Strip Integration Layer: Silicon-encapsulated red LED strips (620–630 nm wavelength) are positioned within the outer interstices of the cable jacket. The warning-red color is internationally recognized as a hazard indicator and is visible to the human eye at greater distances than other colors under low-light mining conditions. The LED strip receives regulated 12/24 V DC from the FC-SPM™ module and produces continuous 360-degree illumination visible at 50+ meters.
FC-TPU™ X-Series Translucent Outer Sheath (Compound FC-2026-TPU-X5): The outermost layer is FeiChun’s proprietary translucent thermoplastic polyurethane, specifically formulated to remain both flexible and transparent at temperatures down to −50 °C. This translucency is what allows the red LED glow to penetrate the outer jacket and illuminate the entire cable circumference. The FC-TPU™ X-Series compound offers 3–5× higher abrasion resistance than standard PUR sheaths, plus full resistance to mineral oil, ozone, and UV radiation.
FC-ASB™ Aramid Stress-Relief Braiding: An outer aramid braiding layer provides additional mechanical protection against the cutting, scraping, and crushing forces that mining cables endure daily. This braiding also contributes additional tensile strength for reeling applications.
Available Voltage Classes: 6/10 kV, 8/16 kV, and 14/25 kV
FeiChun manufactures the TENAX-SAS LED series across three standard voltage classes to cover the full range of mining equipment power requirements. All voltage classes share identical FC-EMH™ self-powered LED technology, FC-TPU™ X-Series cold flexibility, and DIN VDE 0250-813 certification.
6/10 (12) kV Class: Designed for smaller mining operations and auxiliary equipment where system voltage does not exceed 10 kV. Typical applications include water pump drives, mobile crushing plants, conveyor power supply, and auxiliary shovel circuits. The 12 kV figure represents emergency operation capability. Insulation thickness and test voltages are scaled for this voltage class according to VDE 0250-813 and IEC 60502-2.
8/16 (18) kV Class: The mid-range voltage class serving the majority of production-scale electric rope shovels and medium draglines in European and CIS mining operations. This voltage class balances power delivery efficiency with cable diameter and weight, making it the most popular choice for operations running 16 kV distribution systems.
14/25 (29) kV Class: The heavy-duty voltage class for large draglines, heavy shovels, and high-power mobile processing equipment. The 29 kV emergency rating provides safety margin for voltage fluctuations caused by large motor inrush currents. This is the flagship product for mega-scale open-pit operations in iron ore, copper, coal, and oil sands mining where power demands exceed 500 A at 25 kV.

Extreme Cold Performance: Validated at −50 °C in Norilsk, Russia
The −50 °C cold rating is not a marketing claim—it is a laboratory-validated and field-proven specification. FeiChun’s engineering team conducted comprehensive cold chamber testing at the Russian Arctic Research & Technology Center in Norilsk, one of the coldest industrial cities on Earth, where they subjected the TENAX-SAS LED cable to true −50 °C ambient temperature with −60 °C wind-chill equivalent conditions.
What Was Validated
LED activation at −50 °C: The FC-EMH™ module successfully harvested energy and activated the LED strip at rated brightness in −50 °C ambient conditions. Standard commercial LED driver electronics fail below −20 °C to −40 °C due to regulator instability. FeiChun’s industrial-grade Zener diodes and LDO regulators, rated to −60 °C, maintained stable 12/24 V DC output throughout testing.
FC-TPU™ X-Series sheath flexibility at −50 °C: The translucent outer sheath maintained full flexibility and translucency at −50 °C. Standard PUR and PVC sheaths become rigid and opaque below −30 °C, blocking LED light transmission and cracking under bending stress. The FC-2026-TPU-X5 compound remained elastic and optically clear, allowing full 360-degree LED visibility even in the deepest cold.
Thermal cycling durability: The cable was subjected to 10,000+ thermal cycles simulating 30+ years of Arctic operation, with temperatures cycling between −50 °C and +40 °C (a 90 °C daily swing). No degradation of LED performance, sheath integrity, conductor resistance, or insulation integrity was observed. Test reports are available to customers upon request from [email protected].
Why −50 °C Matters Commercially
The world’s largest mining operations in extreme cold environments include the Norilsk Nickel complex (Russia), Ekibastuz coal basin (Kazakhstan), Yakutia diamond mines (Russia), Labrador iron ore operations (Canada), Kiruna iron ore mine (Sweden), and the Oyu Tolgoi copper-gold mine (Mongolia). All of these operations regularly experience temperatures below −40 °C, with extended periods below −50 °C. For these mines, a −50 °C-rated self-powered LED cable is not a luxury—it is the only product that delivers reliable cable visibility during the months when visibility conditions are worst and safety risks are highest.
Cold Climate Operations
If your mine operates in temperatures below −30 °C for any part of the year, traditional inverter-based LED systems will fail during your cold season. TENAX-SAS LED with FC-EMH™ is the only trailing cable that guarantees LED illumination across the full −50 °C to +60 °C operating range. Contact FeiChun’s Arctic mining specialists for cold-climate configuration guidance.
Ten Decisive Advantages Over Inverter-Based & EL-String Systems
1. Zero External Inverter Required: The FC-EMH™ module harvests power from the cable’s own magnetic field. No inverter procurement, installation, wiring, maintenance, or replacement. This alone eliminates USD 2,000–5,000 in upfront hardware and thousands more in lifecycle costs per cable circuit.
2. True Plug-and-Play Installation: Disconnect the old cable, connect the TENAX-SAS LED cable, energize. Red illumination activates within seconds. No site modifications, no control panel changes, no additional wiring runs.
3. Guaranteed −50 °C LED Operation: Cold-rated industrial-grade regulators ensure LED activation at temperatures where all competitor systems fail. Validated in Norilsk Arctic testing.
4. 360-Degree Continuous Visibility: The FC-TPU™ X-Series translucent sheath allows LED light to illuminate the entire cable circumference, not just one side. Visible from any angle at 50+ meters.
5. Automatic Live Cable Indication: LEDs activate only when current flows. When the cable is de-energized, LEDs switch off. This provides instant visual confirmation for LOTO (Lock-Out/Tag-Out) safety procedures—if the cable glows red, it is live.
6. Maintenance-Free Lifetime Operation: The PTC auto-resetting fuse and sealed FC-SPM™ electronics require zero field maintenance. No fuse replacements, no inverter servicing, no EL-strip replacement cycles.
7. DIN VDE 0250-813 & GOST-R Multi-Standard Certification: Certified for European, Russian, Kazakh, and Belarus mining jurisdictions. One cable, multiple markets, no re-certification delays.
8. 3–5× Higher Abrasion Resistance: The FC-TPU™ X-Series sheath dramatically outlasts standard PUR in the cutting, scraping, and crushing conditions of mining environments.
9. Negligible Power Consumption: Total LED system power draw is less than 2 watts—a rounding error in any mining operation’s power budget. Unlike inverter systems consuming 3–5 kW continuously.
10. Full Configuration Range: 13 standard part numbers from 3×16 mm² (105 A) to 3×300 mm² (660 A) cover virtually all mining equipment across three voltage classes. Every variant shares identical LED technology and cold performance.

Applications: Shovels, Draglines, Bucket-Wheel Excavators & More
Electric Rope Shovels: Large cable-suspended shovels in iron ore, copper, coal, and gold mines require trailing power cables extending 200+ meters across the mine floor. Cable strikes during shovel repositioning are among the most frequent and costly incidents in open-pit mining. TENAX-SAS LED makes the cable route continuously visible to shovel operators, haul truck drivers, and ground crew, dramatically reducing strike risk. The −50 °C capability is essential for Arctic and Nordic iron ore mining in Sweden, Finland, Russia, and northern Canada.
Dragline Excavators: Draglines are the largest electrically powered mining machines on Earth, with trailing cables extending 100–300 meters. Cable awareness during dragline setup, swing operations, and repositioning is critical for safety and production continuity. The continuous red LED illumination provides real-time cable position feedback that is visible from the dragline operator’s cab, adjacent equipment cabs, and ground level—eliminating the need for dedicated cable spotters during night operations.
Bucket-Wheel Excavators (BWE): In large lignite and overburden removal operations, BWE machines use trailing cables hundreds of meters long. These operations often run continuously through polar darkness in Nordic and Siberian mines. TENAX-SAS LED ensures cable visibility 24/7 without any additional infrastructure.
Mobile Crushing Plants & Conveyor Systems: Portable in-pit crushing and conveying (IPCC) systems rely on flexible MV power cables. As these systems are relocated frequently, cable routing changes constantly. Self-powered LED illumination eliminates the need to re-establish inverter connections at each new location.
Water Pump Drives & Dewatering Systems: Open-pit mines require extensive dewatering, often using MV-powered submersible pumps connected by trailing cables that cross access roads and haul routes. TENAX-SAS LED makes these cables visible to all mobile equipment without infrastructure investment.
Mobile Transformer Substations: Where mobile transformers are repositioned to follow advancing mine faces, the trailing MV connection cables benefit from self-powered LED visibility to prevent accidental contact during relocation.
Plug-and-Play Installation Guide
Step 1: Site Assessment & Cable Routing
Before installation, survey the cable route from the power source (substation or switchgear) to the mining equipment. Confirm that the route meets minimum bending radius requirements: 10× cable diameter for flexible trailing operations and 20× cable diameter for S-bend configurations. Identify any crossing points with haul roads, access routes, and other cable paths where LED visibility will provide maximum safety benefit.
Step 2: Cable Delivery & Reel Handling
TENAX-SAS LED is delivered on standard cable reels compatible with existing mine site reel-handling equipment. No special handling is required—the cable’s external dimensions, weight, and reel compatibility are identical to non-LED variants of the same conductor size.
Step 3: Cable Deployment & Connection
Deploy the cable along the surveyed route using standard trailing cable practices. Disconnect the existing cable at both power source and equipment ends. Connect the TENAX-SAS LED cable using the mine’s standard three-phase connectors. No additional wiring, control connections, or inverter installation is required.
Step 4: Energization & Verification
Energize the power supply. Within seconds of current flowing through the cable, the red LED illumination activates along the entire cable length. Walk the cable route to visually confirm illumination continuity. No calibration, commissioning, or adjustment procedures are necessary. The cable is operational immediately.
Ongoing Operation
TENAX-SAS LED requires zero ongoing maintenance. The LED system activates automatically when the cable is energized and deactivates when de-energized. No switches, controllers, or monitoring systems are needed. If the LED illumination ceases while power is applied, the cable may be damaged and should be inspected—the LED serves as a passive cable health indicator.

Frequently Asked Questions
Does the LED system affect the cable’s electrical performance?
No. The FC-EMH™ pickup coil harvests less than 2 watts from the cable’s magnetic field—an amount so small it is electrically unmeasurable relative to the cable’s power delivery capacity (which ranges from hundreds of kilowatts to several megawatts depending on configuration). The cable’s voltage drop, current capacity, impedance, and all other electrical parameters are identical to non-LED variants.
What happens if the LED system fails?
The LED system is independent of the cable’s power delivery function. Even in the highly unlikely event of LED system failure, the cable continues to deliver three-phase power normally. The FC-SPM™ PTC fuse automatically isolates any LED circuit fault, preventing any interaction with the main power conductors. The cable’s electrical integrity is never compromised by the LED system under any circumstances.
Can I use TENAX-SAS LED with my existing connectors and reel equipment?
Yes. The cable’s external diameter, weight, and mechanical properties are dimensionally compatible with standard mining cable connectors and reeling systems. The LED integration is entirely internal and does not change the cable’s external profile. If your current cable of the same conductor size fits your connectors and reels, so will TENAX-SAS LED.
How long do the LEDs last?
The silicon-encapsulated LED strip, combined with the FC-SPM™ protection system, is designed to match the cable’s mechanical service life. Under normal mining operating conditions, the LED system operates continuously for the full operational life of the cable without degradation. This is validated through 10,000+ thermal cycle testing representing 30+ years of operation.
Is the cable available with different LED colors?
The standard product uses 620–630 nm warning red, chosen for maximum visibility and international recognition as a hazard color. Custom LED wavelengths (amber, green, blue) can be manufactured on request for applications requiring cable-to-cable visual differentiation. Contact FeiChun engineering for custom color options and minimum order quantities.
What is the minimum current needed for LED activation?
The FC-EMH™ module activates reliably at currents well below rated capacity, including reduced-load and idle-motor conditions. Even light load current on the cable produces sufficient magnetic field for the pickup coil to harvest LED operating power. The system is designed to illuminate whenever the cable is carrying any current—which is exactly when visibility is needed.
