An authoritative engineering specification guide for bulk terminal electrical engineers, mining maintenance managers, and heavy-industry procurement teams responsible for the electrification of the world’s largest material-handling machines. The 4×120 mm² (4G120) NSHTÖU-J drum reeling cable is the heavyweight lifeline of stacker reclaimers processing 10,000+ tonnes per hour in coal export terminals, ship loaders transferring iron ore to Capesize vessels at 12,000 t/h, and bucket-wheel excavators moving 240,000 m³ of overburden per day in open-pit mining. This cable — weighing 7,000–7,400 kg per kilometre, measuring 66–72 mm in outer diameter, and carrying a maximum dynamic tensile load of 7,200 N (approximately 734 kg) — operates in an engineering regime where the cable’s own mass becomes the dominant design constraint. Every aspect of the cable’s construction, from the Class 5 tinned copper stranding per IEC 60228 to the heavy-duty anti-torsion braid vulcanised between the double-layer 5GM5 neoprene sheath, must be engineered to manage the immense kinetic energy generated when 7+ tonnes of cable are accelerated, decelerated, and wound onto a motorised drum at speeds up to 120 m/min. This document provides the complete VDE 0250-814 specification breakdown, layer-by-layer construction analysis, slip-clutch tension calculations calibrated for bulk-handling drum systems, multi-layer winding derating for the thermal challenges of 120 mm² conductor cross-sections, abrasion and particulate resistance data for coal-dust and iron-ore-fines environments, and the full validation of the FeiChun NSHTÖU-J 4G120 as a drop-in equivalent to Prysmian PROTOMONT, TF Kable TFCrane, Nexans RHEYFIRM, and Lapp ÖLFLEX CRANE products of the same designation.

1. The 4G120 in Bulk Material Handling: Where Cable Mass Becomes the Engineering Problem

In every other reeling cable application covered in this technical guide series — port cranes, RTGs, STS gantries — the cable’s mass is a secondary design consideration, subordinate to electrical capacity, flexing endurance, and signal integrity. In the 4G120 size class, this hierarchy inverts. At 7,000–7,400 kg per kilometre, a 500-metre reel of 4G120 cable weighs approximately 3.5–3.7 tonnes — the same as a mid-size SUV. When this mass is wound onto a motorised drum and accelerated to the machine’s operational travel speed of 60–120 m/min, it stores kinetic energy measured in tens of kilojoules. When the machine decelerates or changes direction, that kinetic energy must be absorbed by the cable’s internal structure without causing the copper cores to shift, the sheath to deform, or the cable to corkscrew. This is the engineering problem that defines the 4G120: managing cable mass under dynamic load.

The machines that depend on the 4G120 are themselves among the largest mobile electrical systems ever built. A typical stacker reclaimer at a coal export terminal — such as those operated by BHP at Hay Point, Adani at Abbott Point, or Vale at Ponta da Madeira — has a boom length of 40–60 metres, slews through 360°, and travels along a stockpile rail at 25–45 m/min, requiring a cable payout of 200–500 metres. The cable must deliver 400–690 V three-phase power at currents of 200–340 A (depending on the motor configuration) through three 120 mm² phase conductors plus one 120 mm² earth conductor. The earth conductor is specified at full size (120 mm², not reduced to 70 mm² as is common in lighter installations) because bulk-handling equipment operates on open stockpiles where ground-fault impedance is high and the earth conductor must carry rated fault current for the time required to trip the upstream protection relay — typically 0.1–0.5 seconds at several thousand amperes, per IEC 60364-5-54.

The procurement challenge for the 4G120 is more severe than for smaller cables because of the extreme logistics involved. A single delivery reel of 500 metres weighs approximately 4.5 tonnes including the wooden drum, requires a flatbed truck or 20-foot container for transport, and must be handled with a 10-tonne crane at the delivery site. European manufacturers (Prysmian, Nexans, TF Kable) typically quote lead times of 16–30 weeks for 4G120, because the cable requires dedicated production runs on the largest extrusion lines — the same lines used for submarine and high-voltage cables — and the raw material (approximately 3.5 tonnes of copper per kilometre) must be ordered against confirmed production slots. FeiChun’s vertically integrated production model — with in-house copper rod drawing, rubber compounding, and a dedicated CV line for heavyweight reeling cables — enables typical lead times of 8–14 weeks, with buffer stock of the most common 4G120 configurations available for emergency dispatch.

3. Layer-by-Layer Construction: Engineering 7 Tonnes per Kilometre of Flexible Cable

The 4G120 cable’s construction follows the standard NSHTÖU-J architecture defined by DIN VDE 0250-814, but every layer is scaled to manage the substantially greater mechanical forces generated by 120 mm² conductors. Understanding each layer — and why it is dimensioned the way it is — explains why a generic heavy-duty flexible cable (such as an H07RN-F 4G120) will fail catastrophically on a motorised reeling drum, even though it carries the same voltage and current ratings.

Layer 1 — Conductor: Each of the four 120 mm² conductors consists of approximately 3,500 individual tinned copper wires, each no more than 0.21 mm in diameter, stranded in a concentric lay per IEC 60228 Class 5. The total copper mass is approximately 4 × 120 mm² × 8.89 g/cm³ × 1,000 m = 4,267 kg per kilometre — meaning copper alone accounts for roughly 58% of the cable’s total weight. The tinning layer (approximately 3–5 µm of tin per wire) adds approximately 2% to the conductor resistance but is non-negotiable for reeling duty: without it, the fretting corrosion at wire-to-wire contact points would increase conductor resistance by 5–15% within the first 5,000 flex cycles, creating localised hot spots that accelerate insulation degradation.

Layer 2 — Insulation: Each conductor is individually insulated with 3GI3 EPR (peroxide-cured ethylene-propylene rubber) at a minimum wall thickness of 1.4 mm. For the 120 mm² conductor, the insulated core outside diameter is approximately 16.5–17.5 mm. The 1.4 mm wall thickness provides a dielectric withstand of approximately 11–17 kV DC at the routine production test (8 kV/mm × 1.4 mm = 11.2 kV minimum), which is significantly more than the 3.5 kV DC routine test voltage prescribed by VDE 0250-814 for 0.6/1 kV cables. This margin accounts for the mechanical thinning of the insulation that occurs at the point of maximum curvature when the cable bends around the drum — at 7.5× OD bending radius, the insulation on the outer surface of the bend is compressed while the insulation on the inner surface is stretched, causing a local wall-thickness reduction of approximately 5–8%.

Layer 3 — Core Assembly: The four insulated cores are assembled around a central elastomeric filler (EPDM rubber, Shore A 55–65) in a concentric lay with an optimised lay length of 14–18× cable OD (approximately 925–1,300 mm for a 66 mm OD cable). The central filler serves two functions: it maintains the circular cable profile under the compressive forces of multi-layer winding, and it provides a deformable cushion that absorbs the differential radial forces between the four cores during bending. Without the filler, the cores would press directly against each other at the bend, creating point-contact stress concentrations that would score the insulation surface and initiate electrical tracking over thousands of cycles.

Layer 4 — Inner Sheath: A layer of 5GM5 neoprene (polychloroprene) is extruded under pressure over the assembled core bundle, filling all interstices between the cores and the central filler. This inner sheath — typically 1.0–1.5 mm thick — creates a unified mechanical structure that prevents individual cores from moving independently within the cable. The high-pressure extrusion (18–22 bar) is essential: if the inner sheath is applied at low pressure (as in standard industrial cables), air pockets remain between the cores, and these pockets allow core movement under the dynamic loads of reeling duty.

Layer 5 — Anti-Torsion Braid: A heavy-duty woven braid of high-tensile synthetic fibre (Kevlar/Twaron at ~3,600 MPa tensile strength, or high-tenacity polyester at ~1,100 MPa) is applied over the freshly extruded inner sheath at a braid angle of 54.7° (the neutral angle). For the 4G120, the braid density is increased compared to lighter cables — typically 24 or 32 carrier bobbins versus 16 for smaller cross-sections — to provide the greater torsional rigidity required to resist the higher torsional moments generated by the heavier cable mass. The braid is co-vulcanised with both sheaths during the CV line pass at 155–175°C.

Layer 6 — Outer Sheath: A second layer of 5GM5 neoprene is extruded over the braid at 18–22 bar, completing the “sandwich” construction (inner sheath → braid → outer sheath). The outer sheath — typically 2.0–2.5 mm thick — is the cable’s primary defence against abrasion from the drum flanges, guide rollers, and the abrasive particulate environment of bulk terminals. The total combined sheath thickness (inner + outer) of ≥ 3.5 mm exceeds the VDE 0250-814 minimum and provides the tear resistance necessary to survive dragging across steel decking and concrete trenches.

Critical Difference: NSHTÖU-J vs. H07RN-F

A standard H07RN-F 4G120 cable meets the same voltage and current ratings as the NSHTÖU-J 4G120, but it lacks three construction features that are essential for reeling duty: (1) the anti-torsion braid, (2) the high-pressure extruded inner sheath, and (3) the optimised core lay length. Installing an H07RN-F on a motorised drum will result in core shifting and corkscrewing within 1–4 weeks under the 7,200 N dynamic tension of a stacker reclaimer. The H07RN-F is a stationary or trailing cable, not a reeling cable.

4. The Mass-Tension Paradox: Why Heavy Cables Need More Reinforcement, Not Less

A common engineering intuition — “a thicker cable is stronger and needs less protection” — leads to catastrophic errors in heavyweight reeling cable specification. The reality is precisely the opposite, and understanding why requires thinking carefully about the relationship between cable mass and dynamic tensile load.

Consider the ratio of suspended cable weight to allowable conductor tensile force — what we might call the “weight-to-strength ratio” of the cable. For a 4×50 mm² cable (a typical RTG power cable) weighing approximately 3.8 kg/m with a tensile limit of 15 × 200 = 3,000 N: a 150-metre payout creates a suspended weight of 3.8 × 150 × 9.81 = 5,593 N — roughly 1.9× the conductor tensile limit. For the 4G120 cable weighing approximately 7.2 kg/m with a tensile limit of 15 × 480 = 7,200 N: a 300-metre payout creates a suspended weight of 7.2 × 300 × 9.81 = 21,189 N — roughly 2.9× the conductor tensile limit. The cable’s own weight exceeds its safe conductor tension by a larger factor in the heavier cable, meaning the mechanical reinforcement system (anti-torsion braid, inner sheath pressure bonding, lay-length optimisation) must work harder to ensure that the cable’s weight is borne by the sheath structure and braid, not by the copper conductors themselves.

Weight-to-Strength Ratio = (m_cable × L_payout × g) / F_max_conductor

4×50 mm² at 150 m: (3.8 × 150 × 9.81) / 3,000 = 1.86
4G120 at 300 m: (7.2 × 300 × 9.81) / 7,200 = 2.94

The 4G120 has a 58% worse weight-to-strength ratio → needs stronger mechanical reinforcement

This is the mass-tension paradox: the larger the cable, the more critical the mechanical reinforcement becomes, because the cable’s weight grows faster (proportional to OD²) than its tensile strength (proportional to conductor cross-section, which grows linearly). The anti-torsion braid in the 4G120 must therefore be substantially heavier and denser than in a 4×50 mm² cable — FeiChun uses a 32-carrier braid with 1,100 dtex Twaron 1000 yarn (versus 16-carrier with 550 dtex for the 4×50), providing approximately 4× the torsional rigidity and 2.5× the longitudinal tensile contribution to the overall cable structure.

5. Anti-Torsion Braid at Scale: Heavy-Duty Reinforcement for 120 mm² Cores

The anti-torsion braid in the 4G120 operates under mechanical loads that are qualitatively different from those in lighter reeling cables, and the braid specification must be scaled accordingly. In a 4×50 mm² cable, the braid’s primary function is to resist torsional rotation during winding. In the 4G120, the braid must simultaneously resist three types of force: torsion (rotation around the cable axis), radial compression (crushing from the cable’s own weight in multi-layer winding), and longitudinal tension (sharing the cable’s suspended weight with the copper conductors to keep the conductor stress below 15 N/mm²).

The radial compression force is a phenomenon that becomes significant only in heavy cables wound in multiple layers. When a 7.2 kg/m cable is wound in two layers on a drum, the inner layer supports the weight of the outer layer above it. At the bottom of the drum (the 6-o’clock position), the compressive force on the inner-layer cable is approximately equal to the weight of the outer-layer cable segment directly above it — roughly 7.2 kg/m × drum circumference / (number of wraps per layer). For a typical 1.5-metre diameter drum (circumference ≈ 4.71 m) with 65 wraps per layer (at ~72 mm cable pitch): the radial load per unit length on the bottom inner-layer wrap is approximately 7.2 × 9.81 / 65 ≈ 1.09 N/mm of cable contact width. Per Hertzian contact theory (applicable to the cylinder-on-cylinder geometry of cable-on-cable contact), this creates a local sheath compression that can reduce the effective sheath thickness by 8–15% if the braid does not provide sufficient circumferential rigidity to distribute the load.

FeiChun’s 32-carrier heavy-duty braid for the 4G120 is designed to provide this distribution function. The 1,100 dtex Twaron 1000 yarn — with a tensile modulus of approximately 80 GPa per Teijin Aramid technical data — creates a woven shell with an effective circumferential stiffness that limits the local sheath compression under multi-layer winding loads to less than 5% of the nominal wall thickness. This is verified during FeiChun’s production quality control through a compression test per VDE 0250-814 Clause 6.7, where a 100 mm cable sample is placed between flat platens and compressed to 60% of its original diameter at a rate of 10 mm/min. The cable must recover to within 95% of its original diameter within 60 seconds, and the insulation resistance must remain above 100 MΩ·km after the test. The FeiChun 4G120 consistently passes this test with a recovery of 97–98%.

6. Conductor Engineering: Class 5 Tinned Copper at 120 mm² Cross-Section

A 120 mm² Class 5 conductor is one of the most complex single elements in industrial cable manufacturing. To appreciate this complexity, consider the numbers: each core contains approximately 3,500 individual copper wires, each no more than 0.21 mm in diameter, each individually tinned, and all stranded together in a concentric lay that must maintain electrical continuity while allowing inter-wire movement during flexing. If even one wire in the bundle is incorrectly positioned or has a tinning defect, the affected wire will experience accelerated fatigue failure and eventually fracture — and because all 3,500 wires are electrically in parallel, a single broken wire is undetectable by resistance measurement until hundreds of wires have fractured, at which point the core’s resistance has increased enough to cause measurable I²R heating.

The stranding process for 120 mm² Class 5 uses a rigid-frame stranding machine (also called a tubular strander) with 18–24 bobbins, producing the conductor in multiple stranding passes. The innermost bundle consists of 7 wires (1 central + 6 surrounding); these 7-wire bundles are then stranded into larger assemblies of 7 × 7 = 49 wires; and these assemblies are stranded again to form the final conductor. The total number of stranding passes depends on the exact wire count and the manufacturer’s lay-length specification. FeiChun uses a 4-pass stranding process: 7-wire elementary bundle → 49-wire strand → 7 × 49 = 343-wire sub-assembly → final assembly of ~10 sub-assemblies to reach the target 3,400–3,600 wire count. Each pass uses a different lay direction (S-Z-S-Z) to create a torsionally balanced conductor that does not twist when tensioned — the same SZ principle applied at the cable level is applied at the conductor level to prevent the conductor from corkscrewing within its own insulation.

The conductor resistance specification — ≤ 0.153 Ω/km at 20°C per IEC 60228 — includes an allowance for the increased resistance caused by tinning (approximately 2% above bare copper) and by the air gaps between wires in the stranded bundle (approximately 1.5% increase due to packing factor). FeiChun’s production quality control measures the DC resistance of every production reel at 100% inspection, with all values documented in the cable’s quality certificate. Typical measured values are 0.148–0.152 Ω/km — consistently within specification and well below the maximum.

7. 3GI3 EPR Insulation at High Ampacity: Thermal Management in Thick Conductors

At 120 mm² conductor cross-section carrying up to 340 A in single-layer operation, the I²R heating within the conductor is substantial, and the insulation must be designed to manage this thermal load without degradation. The power dissipated per unit length of each conductor is P = I²R = 340² × 0.153 × 10⁻³ = 17.7 W/m. With four conductors, the total heat generation within the cable is approximately 70.8 W/m — enough to raise the conductor temperature well above the 80°C dynamic operating limit if the heat cannot escape to the cable surface efficiently.

The thermal management design of the 4G120 relies on two mechanisms. First, the 3GI3 EPR insulation has a thermal conductivity of approximately 0.25–0.30 W/(m·K) — roughly 50% higher than PVC insulation at 0.16–0.18 W/(m·K) — which enables more efficient radial heat transfer from the conductor surface to the cable exterior. The thermal resistance of the insulation layer can be calculated per IEC 60287-2-1 as: T₁ = (ρ_insulation / 2π) × ln(D_over_insulation / D_conductor), where ρ_insulation is the thermal resistivity (≈ 3.5 K·m/W for 3GI3 EPR). For a 120 mm² conductor (D_conductor ≈ 14.2 mm) with 1.4 mm insulation (D_over_insulation ≈ 17.0 mm): T₁ = (3.5 / 2π) × ln(17.0 / 14.2) = 0.557 × 0.180 = 0.100 K·m/W per core. This means each Watt of heat generated per metre of conductor creates a 0.100°C temperature rise across the insulation — a manageable value.

Second, the neoprene sheaths (inner + outer, total ~3.5 mm) have a thermal conductivity similar to EPR (approximately 0.25 W/(m·K)), providing a continuous thermal path from the core assembly to the cable surface. The cable surface then dissipates heat to the surrounding air by convection and radiation. The critical design constraint is the heat dissipation rate when the cable is wound in multiple layers on the drum — addressed in Section 10.

8. 5GM5 Neoprene in Abrasive Particulate Environments: Coal Dust, Iron Ore Fines, Limestone

Bulk material handling terminals present an abrasion environment that is orders of magnitude more aggressive than the clean tarmac of a container port. A stacker reclaimer operates in a permanent cloud of airborne coal dust (particle size 10–200 µm), iron ore fines (50–500 µm, with a Mohs hardness of 5.5–6.5), or limestone fragments (up to 2 mm). These particles are deposited on every surface — including the cable, the drum flanges, and the guide rollers — and act as a continuous abrasive medium between the cable sheath and any metal surface it contacts. A cable sheath that would survive 50,000+ cycles in a clean port environment may be abraded through to the insulation within 10,000 cycles in a coal terminal if the sheath compound is not formulated for abrasive particulate resistance.

Polychloroprene (CR) has a naturally higher Shore A hardness (70–80) than natural rubber (40–55) or EPDM (55–70), which means it resists indentation by hard particles more effectively — a particle must apply more force to penetrate the CR surface before it can begin to gouge material away. The carbon black filler (N550 at 40–50 phr) further increases the compound’s hardness to approximately 75–85 Shore A while simultaneously improving tear resistance by creating a network of reinforcing particles that deflects crack propagation. Per the DIN abrasion test (ISO 4649), the 5GM5 compound achieves a volume loss of less than 120 mm³ — compared to approximately 250–350 mm³ for standard PVC sheaths and 180–250 mm³ for general-purpose CR compounds.

Iron ore fines present a particular challenge because of their high hardness (Mohs 5.5–6.5, comparable to glass). When iron ore particles become embedded in the neoprene surface — a process called “three-body abrasion” because the particle acts as a third body between the cable and the drum surface — they effectively turn the cable sheath into an abrasive tool that grinds against the drum flanges and guide rollers, accelerating wear on both surfaces. The 5GM5 compound’s high Shore A hardness minimises particle embedment: particles tend to roll across the surface rather than dig in, reducing the three-body abrasion effect by approximately 40–50% compared to softer compounds per the pin-on-disk tribology data published in Wear, Vol. 256, 2004.

9. Slip-Clutch Tension Calculation: Managing 7,200 N on Bulk-Handling Drums

The slip-clutch calibration for a 4G120 cable is the single most consequential commissioning decision, because the tensile limit (7,200 N) and the suspended cable weight (potentially 15,000–22,000 N at full payout) are both extremely large numbers — and the gap between “correct” and “destructive” is narrower than most maintenance teams appreciate.

Total phase conductor cross-section: 4 × 120 = 480 mm²
F_max = 15 N/mm² × 480 mm² = 7,200 N (≈ 734 kg)
Recommended slip-clutch setting (80%): 5,760 N (≈ 587 kg)

Suspended cable weight at 300 m payout: 7.2 kg/m × 300 m × 9.81 m/s² = 21,189 N (≈ 2,160 kg)
Ratio: 21,189 / 7,200 = 2.94 → Cable weight is ~3× the conductor tensile limit

This ratio of 2.94 means that the cable’s own weight at full payout is nearly three times the safe tensile load on the conductors. The drum system must therefore be designed so that the cable weight is never carried solely by the conductor tension. In practice, this is achieved through one of three drum configurations. The first, and most common for stacker reclaimers, is the gravity-assisted drum: the drum is mounted at an elevated position (typically 5–12 metres above the cable take-off point), and the cable descends through a curved guide chute. In this configuration, gravity provides the retraction force — the drum motor only needs to maintain a light winding tension to keep the cable orderly on the drum, not to lift the cable’s weight. The second is the counterweight-assisted drum: a counterweight system (typically a spring-loaded or pneumatic accumulator) applies a constant retraction force that is independent of the cable payout length, allowing the slip-clutch to be set at a fraction of the cable weight. The third is the cable-track support system: the cable is supported along its entire run by a series of support rollers or a cable tray, so the cable weight is borne by the infrastructure rather than by the cable itself.

10. Multi-Layer Winding Derating: Ampacity Tables for 120 mm² in 2-Layer and 3-Layer Drums

The ampacity derating for multi-layer winding is more consequential for the 4G120 than for smaller cables because the absolute heat generation per unit length is much higher, and the heat-trapping effect of upper cable layers is more severe at larger diameters.

Table 2 — Ampacity Derating and Cross-Section Upgrade Guide for NSHTÖU-J 4G120
Winding LayersDerating FactorEffective Ampacity (from 340 A baseline)Equivalent Conductor Temp.Recommended Action
1 layer1.00340 A80°C (rated)No action required
2 layers0.76258 A80°C at 258 AVerify load profile; upgrade to 4G150 if load exceeds 258 A
3 layers0.58197 A80°C at 197 AMandatory review: upgrade to 4G150 or 4G185, or redesign drum for 2 layers

The practical implication is severe: a stacker reclaimer drawing 280 A on a 4G120 cable wound in two layers would operate at 280 / 258 = 108.5% of the derated ampacity — an overload condition that would raise the conductor temperature above 80°C in the inner layer, accelerating insulation ageing per the Arrhenius equation. Every 10°C above the rated temperature halves the insulation life per IEC 60216 (thermal endurance of insulating materials). At 90°C instead of 80°C, the insulation’s expected service life drops from approximately 20 years to approximately 10 years; at 100°C, it drops to approximately 5 years.

The solution is either to increase the conductor cross-section to compensate for the derating (e.g., upgrading from 4G120 to 4G150 for 2-layer drums or 4G185 for 3-layer drums), or to redesign the drum to use fewer winding layers by increasing the drum width. FeiChun manufactures the full range of heavyweight reeling cables from 4G95 through 4G185 and can advise on the optimal cross-section for any specific drum geometry and load profile.

11. Drum System Engineering: Guide Rollers, Centre-Feed Funnels, and Mechanical Compatibility

The 4G120’s 66–72 mm outer diameter and 7+ kg/m weight impose demanding requirements on every mechanical component in the drum system — guide rollers, centre-feed funnels, cable clamps, and the drum structure itself.

Guide rollers must have a groove radius matched to the cable OD within a tolerance of +2 mm / -0 mm. A groove that is too tight (smaller than the cable OD) will compress the cable sheath and create a permanent deformation groove that weakens the sheath at the contact line. A groove that is too wide (more than 2 mm larger than the cable OD) allows the cable to oscillate laterally within the groove, creating a whipping motion at high travel speeds that accelerates sheath abrasion. For the 4G120, the guide-roller groove radius should be 36–38 mm (for a cable OD of 66–72 mm). The roller bearings must be rated for the cable weight passing over them — at 7.2 kg/m and 120 m/min travel speed, the dynamic load on a guide roller is approximately 7.2 × 9.81 = 70.6 N/m of contact, plus a centripetal component of m × v² / R_roller that becomes significant at high travel speeds.

The centre-feed funnel (the mechanism that guides the cable from the fixed take-off point onto the travelling drum) must accommodate the 4G120’s large bending radius. The funnel’s internal guide surface must maintain the cable at or above the minimum dynamic bending radius of 540 mm (7.5 × 72 mm) at all points along the feed path. If the funnel geometry forces a tighter radius at any point, the cable will experience localised over-bending that accelerates fatigue at that specific location. FeiChun can provide CAD models of the 4G120 cable cross-section for mechanical integration with the customer’s existing funnel and guide-roller designs — contact [email protected] with your equipment drawings.

Construction parity has been validated through side-by-side testing of FeiChun cables against European incumbent products. Key validation data includes: outer diameter within ±2.2% of published European datasheets (measured at 10 points per 500 m reel by laser micrometer); conductor DC resistance at 0.149–0.152 Ω/km (versus IEC 60228 maximum of 0.153 Ω/km); insulation resistance after 20,000 flex cycles at 7.5× OD bending radius exceeding 150 MΩ·km (versus VDE 0250-814 minimum of 100 MΩ·km); and DIN abrasion volume loss of 105–115 mm³ on the outer sheath (versus the 5GM5 specification maximum of 120 mm³). FeiChun sources its raw materials from the same supplier families as the European manufacturers: Lanxess (EPDM base polymer), Denka (chloroprene rubber), Aurubis (electrolytic copper cathode), and Teijin (Twaron aramid fibre). The production line uses a Troester CV extrusion system with process parameters documented in FeiChun internal report FC-BH-2025-041, available upon request.

13. Installation, Commissioning, and Condition-Monitoring for Heavyweight Reeling Cables

Installing a 4G120 cable is a heavy-lift operation that requires careful planning of logistics, lifting equipment, and safety procedures — distinct from the relatively straightforward installation of lighter reeling cables.

Phase 1: Logistics and Handling

The delivery reel (typically a wooden or steel drum, 2.0–2.5 m diameter) weighs 4.0–4.5 tonnes for a 500 m cable length. Unloading requires a mobile crane rated at ≥ 10 tonnes. The reel must be stored on a flat, load-bearing surface (minimum 2 tonnes/m² floor loading capacity) and must be protected from direct sunlight, rain, and particulate contamination before installation. The reel must be mounted on free-spinning jacks rated at ≥ 6 tonnes (including dynamic load allowance for the initial pull) and aligned coaxially with the crane’s receiving drum.

Phase 2: Spooling Transfer

The No-Twist Spooling Rule applies with even greater urgency for the 4G120 than for lighter cables, because the torsional moment generated by an embedded twist in a 72 mm, 7.2 kg/m cable is approximately 5–8× greater than in a 35 mm, 3 kg/m cable. The cable must transfer from top-to-top (or bottom-to-bottom) at a controlled speed of no more than 20 m/min for the first pass. A dedicated observer must monitor the cable at the take-off point for any signs of twist, rotation, or loop formation. If a twist is detected, the transfer must be stopped immediately — attempting to “pull through” a twist in a 4G120 cable will damage both the cable and the guide-roller mechanism.

Phase 3: Electrical Testing

Table 4 — Pre-Energisation Electrical Test Protocol for 4G120
TestMethodAcceptance Criteria
Insulation Resistance (IR)1,000 V DC megohmmeter, all phase-earth & phase-phase≥ 100 MΩ·km at 20°C
Continuity (Earth/PE)Low-resistance ohmmeter, PE core≤ 0.5 Ω end-to-end (300 m: 0.153 × 0.3 × 1.05 ≈ 0.048 Ω)
Slip-clutch verificationCalibrated load cell at cable entry point≤ 5,760 N (80% of 7,200 N limit)
Visual sheath inspectionFull cable length during first 3 payout cyclesNo cuts, abrasions, or deformations > 1.0 mm depth

Phase 4: Condition Monitoring

FeiChun recommends insulation resistance re-measurement at 30 days, 90 days, 6 months, and annually. For the 4G120 specifically, FeiChun also recommends a monthly visual inspection of the sheath surface in the abrasive environment of a bulk terminal — particularly at the drum flange contact points and the guide-roller contact surfaces, where coal dust or iron ore particles accumulate and accelerate localised abrasion. Any sheath wear exceeding 50% of the nominal outer sheath thickness (i.e., greater than 1.0–1.25 mm depth of wear) should trigger a cable replacement planning process, as the remaining sheath may not survive a full additional operating cycle.
