itemprop="headline">4×120 mm² Drum Reeling Power Cable for Bulk Handling: NSHTÖU-J 4G120, VDE 0250-814, Anti-Torsion Braid Under 7,200 N Dynamic Tension, Abrasion-Grade 5GM5 Neoprene for Coal & Iron Ore Terminals — Stacker Reclaimer, Ship Loader, and Bucket-Wheel Excavator Applications

An authoritative engineering specification guide for bulk terminal electrical engineers, mining maintenance managers, and heavy-industry procurement teams responsible for the electrification of the world’s largest material-handling machines. The 4×120 mm² (4G120) NSHTÖU-J drum reeling cable is the heavyweight lifeline of stacker reclaimers processing 10,000+ tonnes per hour in coal export terminals, ship loaders transferring iron ore to Capesize vessels at 12,000 t/h, and bucket-wheel excavators moving 240,000 m³ of overburden per day in open-pit mining. This cable — weighing 7,000–7,400 kg per kilometre, measuring 66–72 mm in outer diameter, and carrying a maximum dynamic tensile load of 7,200 N (approximately 734 kg) — operates in an engineering regime where the cable’s own mass becomes the dominant design constraint. Every aspect of the cable’s construction, from the Class 5 tinned copper stranding per IEC 60228 to the heavy-duty anti-torsion braid vulcanised between the double-layer 5GM5 neoprene sheath, must be engineered to manage the immense kinetic energy generated when 7+ tonnes of cable are accelerated, decelerated, and wound onto a motorised drum at speeds up to 120 m/min. The 4G120 in Bulk Material Handling: Where Cable Mass Becomes the Engineering Problem

In every other reeling cable application covered in this technical guide series — port cranes, RTGs, STS gantries — the cable’s mass is a secondary design consideration, subordinate to electrical capacity, flexing endurance, and signal integrity. In the 4G120 size class, this hierarchy inverts. At 7,000–7,400 kg per kilometre, a 500-metre reel of 4G120 cable weighs approximately 3.5–3.7 tonnes — the same as a mid-size SUV. When this mass is wound onto a motorised drum and accelerated to the machine’s operational travel speed of 60–120 m/min, it stores kinetic energy measured in tens of kilojoules. When the machine decelerates or changes direction, that kinetic energy must be absorbed by the cable’s internal structure without causing the copper cores to shift, the sheath to deform, or the cable to corkscrew. This is the engineering problem that defines the 4G120: managing cable mass under dynamic load.

The machines that depend on the 4G120 are themselves among the largest mobile electrical systems ever built. A typical stacker reclaimer at a coal export terminal — such as those operated by BHP at Hay Point, Adani at Abbott Point, or Vale at Ponta da Madeira — has a boom length of 40–60 metres, slews through 360°, and travels along a stockpile rail at 25–45 m/min, requiring a cable payout of 200–500 metres. The cable must deliver 400–690 V three-phase power at currents of 200–340 A (depending on the motor configuration) through three 120 mm² phase conductors plus one 120 mm² earth conductor. The earth conductor is specified at full size (120 mm², not reduced to 70 mm² as is common in lighter installations) because bulk-handling equipment operates on open stockpiles where ground-fault impedance is high and the earth conductor must carry rated fault current for the time required to trip the upstream protection relay — typically 0.1–0.5 seconds at several thousand amperes, per IEC 60364-5-54.

The procurement challenge for the 4G120 is more severe than for smaller cables because of the extreme logistics involved. A single delivery reel of 500 metres weighs approximately 4.5 tonnes including the wooden drum, requires a flatbed truck or 20-foot container for transport, and must be handled with a 10-tonne crane at the delivery site. European manufacturers (Prysmian, Nexans, TF Kable) typically quote lead times of 16–30 weeks for 4G120, because the cable requires dedicated production runs on the largest extrusion lines — the same lines used for submarine and high-voltage cables — and the raw material (approximately 3.5 tonnes of copper per kilometre) must be ordered against confirmed production slots. FeiChun’s vertically integrated production model — with in-house copper rod drawing, rubber compounding, and a dedicated CV line for heavyweight reeling cables — enables typical lead times of 8–14 weeks, with buffer stock of the most common 4G120 configurations available for emergency dispatch.

2. The total copper mass is approximately 4 × 120 mm² × 8.89 g/cm³ × 1,000 m = 4,267 kg per kilometre — meaning copper alone accounts for roughly 58% of the cable’s total weight. The tinning layer (approximately 3–5 µm of tin per wire) adds approximately 2% to the conductor resistance but is non-negotiable for reeling duty: without it, the fretting corrosion at wire-to-wire contact points would increase conductor resistance by 5–15% within the first 5,000 flex cycles, creating localised hot spots that accelerate insulation degradation.

Layer 2 — Insulation: Each conductor is individually insulated with 3GI3 EPR (peroxide-cured ethylene-propylene rubber) at a minimum wall thickness of 1.4 mm. For the 120 mm² conductor, the insulated core outside diameter is approximately 16.5–17.5 mm. The 1.4 mm wall thickness provides a dielectric withstand of approximately 11–17 kV DC at the routine production test (8 kV/mm × 1.4 mm = 11.2 kV minimum), which is significantly more than the 3.5 kV DC routine test voltage prescribed by VDE 0250-814 for 0.6/1 kV cables. This margin accounts for the mechanical thinning of the insulation that occurs at the point of maximum curvature when the cable bends around the drum — at 7.5× OD bending radius, the insulation on the outer surface of the bend is compressed while the insulation on the inner surface is stretched, causing a local wall-thickness reduction of approximately 5–8%.

Layer 3 — Core Assembly: The four insulated cores are assembled around a central elastomeric filler (EPDM rubber, Shore A 55–65) in a concentric lay with an optimised lay length of 14–18× cable OD (approximately 925–1,300 mm for a 66 mm OD cable). The central filler serves two functions: it maintains the circular cable profile under the compressive forces of multi-layer winding, and it provides a deformable cushion that absorbs the differential radial forces between the four cores during bending. Without the filler, the cores would press directly against each other at the bend, creating point-contact stress concentrations that would score the insulation surface and initiate electrical tracking over thousands of cycles.

Layer 4 — Inner Sheath: A layer of 5GM5 neoprene (polychloroprene) is extruded under pressure over the assembled core bundle, filling all interstices between the cores and the central filler. This inner sheath — typically 1.0–1.5 mm thick — creates a unified mechanical structure that prevents individual cores from moving independently within the cable. The high-pressure extrusion (18–22 bar) is essential: if the inner sheath is applied at low pressure (as in standard industrial cables), air pockets remain between the cores, and these pockets allow core movement under the dynamic loads of reeling duty.

Layer 5 — Anti-Torsion Braid: A heavy-duty woven braid of high-tensile synthetic fibre (Kevlar/Twaron at ~3,600 MPa tensile strength, or high-tenacity polyester at ~1,100 MPa) is applied over the freshly extruded inner sheath at a braid angle of 54.7° (the neutral angle). For the 4G120, the braid density is increased compared to lighter cables — typically 24 or 32 carrier bobbins versus 16 for smaller cross-sections — to provide the greater torsional rigidity required to resist the higher torsional moments generated by the heavier cable mass. The braid is co-vulcanised with both sheaths during the CV line pass at 155–175°C.

Layer 6 — Outer Sheath: A second layer of 5GM5 neoprene is extruded over the braid at 18–22 bar, completing the “sandwich” construction (inner sheath → braid → outer sheath). The outer sheath — typically 2.0–2.5 mm thick — is the cable’s primary defence against abrasion from the drum flanges, guide rollers, and the abrasive particulate environment of bulk terminals. The total combined sheath thickness (inner + outer) of ≥ 3.5 mm exceeds the VDE 0250-814 minimum and provides the tear resistance necessary to survive dragging across steel decking and concrete trenches.

Critical Difference: NSHTÖU-J vs. H07RN-F

A standard H07RN-F 4G120 cable meets the same voltage and current ratings as the NSHTÖU-J 4G120, but it lacks three construction features that are essential for reeling duty: (1) the anti-torsion braid, (2) the high-pressure extruded inner sheath, and (3) the optimised core lay length. The innermost bundle consists of 7 wires (1 central + 6 surrounding); these 7-wire bundles are then stranded into larger assemblies of 7 × 7 = 49 wires; and these assemblies are stranded again to form the final conductor. The total number of stranding passes depends on the exact wire count and the manufacturer’s lay-length specification. FeiChun uses a 4-pass stranding process: 7-wire elementary bundle → 49-wire strand → 7 × 49 = 343-wire sub-assembly → final assembly of ~10 sub-assemblies to reach the target 3,400–3,600 wire count. Each pass uses a different lay direction (S-Z-S-Z) to create a torsionally balanced conductor that does not twist when tensioned — the same SZ principle applied at the cable level is applied at the conductor level to prevent the conductor from corkscrewing within its own insulation.

The conductor resistance specification — ≤ 0.153 Ω/km at 20°C per IEC 60228 — includes an allowance for the increased resistance caused by tinning (approximately 2% above bare copper) and by the air gaps between wires in the stranded bundle (approximately 1.5% increase due to packing factor). First, the 3GI3 EPR insulation has a thermal conductivity of approximately 0.25–0.30 W/(m·K) — roughly 50% higher than PVC insulation at 0.16–0.18 W/(m·K) — which enables more efficient radial heat transfer from the conductor surface to the cable exterior. The thermal resistance of the insulation layer can be calculated per IEC 60287-2-1 as: T₁ = (ρ_insulation / 2π) × ln(D_over_insulation / D_conductor), where ρ_insulation is the thermal resistivity (≈ 3.5 K·m/W for 3GI3 EPR). For a 120 mm² conductor (D_conductor ≈ 14.2 mm) with 1.4 mm insulation (D_over_insulation ≈ 17.0 mm): T₁ = (3.5 / 2π) × ln(17.0 / 14.2) = 0.557 × 0.180 = 0.100 K·m/W per core. This means each Watt of heat generated per metre of conductor creates a 0.100°C temperature rise across the insulation — a manageable value.

Second, the neoprene sheaths (inner + outer, total ~3.5 mm) have a thermal conductivity similar to EPR (approximately 0.25 W/(m·K)), providing a continuous thermal path from the core assembly to the cable surface. The cable surface then dissipates heat to the surrounding air by convection and radiation. The critical design constraint is the heat dissipation rate when the cable is wound in multiple layers on the drum — addressed in Section 10.

8. 5GM5 Neoprene in Abrasive Particulate Environments: Coal Dust, Iron Ore Fines, Limestone

Bulk material handling terminals present an abrasion environment that is orders of magnitude more aggressive than the clean tarmac of a container port. A stacker reclaimer operates in a permanent cloud of airborne coal dust (particle size 10–200 µm), iron ore fines (50–500 µm, with a Mohs hardness of 5.5–6.5), or limestone fragments (up to 2 mm). Polychloroprene (CR) has a naturally higher Shore A hardness (70–80) than natural rubber (40–55) or EPDM (55–70), which means it resists indentation by hard particles more effectively — a particle must apply more force to penetrate the CR surface before it can begin to gouge material away. The carbon black filler (N550 at 40–50 phr) further increases the compound’s hardness to approximately 75–85 Shore A while simultaneously improving tear resistance by creating a network of reinforcing particles that deflects crack propagation. Per the DIN abrasion test (ISO 4649), the 5GM5 compound achieves a volume loss of less than 120 mm³ — compared to approximately 250–350 mm³ for standard PVC sheaths and 180–250 mm³ for general-purpose CR compounds.

Iron ore fines present a particular challenge because of their high hardness (Mohs 5.5–6.5, comparable to glass). When iron ore particles become embedded in the neoprene surface — a process called “three-body abrasion” because the particle acts as a third body between the cable and the drum surface — they effectively turn the cable sheath into an abrasive tool that grinds against the drum flanges and guide rollers, accelerating wear on both surfaces. The 5GM5 compound’s high Shore A hardness minimises particle embedment: particles tend to roll across the surface rather than dig in, reducing the three-body abrasion effect by approximately 40–50% compared to softer compounds per the pin-on-disk tribology data published in Wear, Vol. 256, 2004.

9. The drum system must therefore be designed so that the cable weight is never carried solely by the conductor tension. In practice, this is achieved through one of three drum configurations. The first, and most common for stacker reclaimers, is the gravity-assisted drum: the drum is mounted at an elevated position (typically 5–12 metres above the cable take-off point), and the cable descends through a curved guide chute. In this configuration, gravity provides the retraction force — the drum motor only needs to maintain a light winding tension to keep the cable orderly on the drum, not to lift the cable’s weight. The second is the counterweight-assisted drum: a counterweight system (typically a spring-loaded or pneumatic accumulator) applies a constant retraction force that is independent of the cable payout length, allowing the slip-clutch to be set at a fraction of the cable weight. A groove that is too tight (smaller than the cable OD) will compress the cable sheath and create a permanent deformation groove that weakens the sheath at the contact line. A groove that is too wide (more than 2 mm larger than the cable OD) allows the cable to oscillate laterally within the groove, creating a whipping motion at high travel speeds that accelerates sheath abrasion. For the 4G120, the guide-roller groove radius should be 36–38 mm (for a cable OD of 66–72 mm). The roller bearings must be rated for the cable weight passing over them — at 7.2 kg/m and 120 m/min travel speed, the dynamic load on a guide roller is approximately 7.2 × 9.81 = 70.6 N/m of contact, plus a centripetal component of m × v² / R_roller that becomes significant at high travel speeds.

The centre-feed funnel (the mechanism that guides the cable from the fixed take-off point onto the travelling drum) must accommodate the 4G120’s large bending radius. The funnel’s internal guide surface must maintain the cable at or above the minimum dynamic bending radius of 540 mm (7.5 × 72 mm) at all points along the feed path. If the funnel geometry forces a tighter radius at any point, the cable will experience localised over-bending that accelerates fatigue at that specific location. If a twist is detected, the transfer must be stopped immediately — attempting to “pull through” a twist in a 4G120 cable will damage both the cable and the guide-roller mechanism.

Phase 3: Electrical Testing

Table 4 — Pre-Energisation Electrical Test Protocol for 4G120

Test

Method

Acceptance Criteria

Insulation Resistance (IR)

1,000 V DC megohmmeter, all phase-earth & phase-phase

≥ 100 MΩ·km at 20°C

Continuity (Earth/PE)

Low-resistance ohmmeter, PE core

≤ 0.5 Ω end-to-end (300 m: 0.153 × 0.3 × 1.05 ≈ 0.048 Ω)

Slip-clutch verification

Calibrated load cell at cable entry point

≤ 5,760 N (80% of 7,200 N limit)

Visual sheath inspection

Full cable length during first 3 payout cycles

No cuts, abrasions, or deformations > 1.0 mm depth

Phase 4: Condition Monitoring

FeiChun recommends insulation resistance re-measurement at 30 days, 90 days, 6 months, and annually. For the 4G120 specifically, FeiChun also recommends a monthly visual inspection of the sheath surface in the abrasive environment of a bulk terminal — particularly at the drum flange contact points and the guide-roller contact surfaces, where coal dust or iron ore particles accumulate and accelerate localised abrasion. Any sheath wear exceeding 50% of the nominal outer sheath thickness (i.e., greater than 1.0–1.25 mm depth of wear) should trigger a cable replacement planning process, as the remaining sheath may not survive a full additional operating cycle.

14.
